Waterjet Machining -- Its Time Has Come
Waterjet machining has been around for many years, but has traditionally been viewed as a specialty process with limited applications. However, recent advances are making waterjet machining practical for applications never before considered.

The waterjet cutting machine uses a stream of water and abrasive particles, such as garnet, to perform the cutting operation. The waterjet cutter takes city water (typically 80 psi), and through the use of an intensifier-type pump, pressurizes the water to 55,000 psi. When the abrasivejet cutting head is enabled, the water flows through a 0.010-inch diameter orifice into a mixing chamber. As the waterjet stream enters the mixing chamber, it creates a partial vacuum that draws the flow of abrasive particles through the abrasive delivery line. The abrasive particles combine with the waterjet stream to create the high energy abrasivejet cutting stream. This stream exits the cutting head at a velocity of up to 3,000 feet per second. Today's waterjet cutting machines are CNC controlled for accuracy, repeatability and ease of setup.

The Mach 4 cutting system combines a HyperJet pump, rated at 94,000 psi, with Dynamic Waterjet XD, a high-precision flat stock and 3D waterjet cutting technology. The combination is said to improve part cycle time and accuracy.

The accuracy and speed that Dynamic Waterjet applied to 2D cutting is now available for cutting bevels and 3D parts with the patented Dynamic XD. Now manufacturers can accurately cut a variety of intricate designs, often without any secondary processing.

- No dust. Fine dust from machining composites can infiltrate controls and other electronic equipment in the shop. It also makes the shop grimy and unappealing. With waterjet, this dust is contained and controlled. For the most part, the dust is carried away with the water, from which it can later be removed.

Other machine features particular to aircraft abrasive waterjet machining include:

- Side-fire nozzles. Aircraft skins can include small ribs and stringers that impede access. The machine’s ability to switch to a nozzle that redirects the jet to the side can be useful for cutting within these tight spaces.

- C-catcher. The contours of aircraft structures can double back upon themselves, meaning the jet of water exiting the cut might hit some other surface of the part. To prevent this, a C-shaped catcher (see photo) can intercept the exit side of the jet. A consumable inside of this device absorbs the energy of the jet so the water can be captured and reclaimed.

- Rotary spindle. As Airbus indicated, rotary-tool machining remains useful in many composites applications. In fact, certain features must be machined in this way. Historically, controlling a waterjet's depth of cut has been difficult. That's why waterjet machining is typically used in applications where depth of cut doesn't matter. These include applications where the jet passes all the way though the workpiece, like slotting, drilling, and machining cut-outs. Machining when the jet does not pass all the way through has traditionally been limited to "artistic" purposes, like etching and labeling.

Waterjet milling does add control over depth of cut. Thanks to this addition, waterjet cutting when the jet does not pass all the way through can be used not just for appearance effects, but also to produce features that are functional.
